The theory now seems to be to just dump a heap of WD40 into the stepper motor without pulling things apart.
I'm just checking with somebody I know who had to replace the starter. From memory his bike would crank when hot but not fire. You had to let it cool down before it would start. The opposite of your problem.
Have you moved the 30A fuse up to the top of the battery? That again seems to be the standard solution. I have seen stories of intermittent running issues where the fuse itself is okay but the fittings corrode and contact on them becomes suspect and variable.
